The thing is, sills are not just cosmetic. They are a structural part of your car. They run along the base of each door and form a key part of the vehicle's floor and body structure. Once they start to rot, the problem gets worse quickly, and a car with compromised sills will not pass an MOT.

What Do Car Sills Actually Do?

It is worth understanding why sills matter before we get into the repair process.

Sills form the lower frame between your front and rear wheel arches. They:

  • Support the door hinges and door frames
  • Contribute to the structural rigidity of the whole body shell
  • Help protect the floor pan and cabin from water ingress
  • Play a role in crash safety, particularly in side-impact situations

When sills are solid, they do their job invisibly. When they are rotten, the car can flex in ways it should not, doors can drop or fail to shut properly, and in a serious accident the car offers less protection than it should.

Signs Your Sills Need Attention

Most drivers notice something is wrong before it becomes a crisis. Here is what to look out for:

Bubbling or flaking paint. This is usually the first sign. Rust forms underneath the paint and pushes it outward. If you see bubbles along the lower edge of the door, act sooner rather than later.

A soft or hollow feeling. Run your hand along the sill. If it flexes, feels spongy or sounds hollow when tapped, there is likely corrosion eating through the steel from the inside.

Visible holes or crumbling metal. Once you can see daylight through the sill, it is well past the point of surface treatment. Welding is the only proper fix.

Dirt and moisture inside the car. A badly corroded floor pan or sill can allow water into the cabin, especially after heavy rain.

Your MOT tester flagging it. If a previous tester noted corrosion near structural areas, do not leave it until the next test. It will only get worse.


How We Approach Sill Repairs at Our Rotherham Workshop

Every job is different, but this is roughly how we handle sill repairs when a car comes in.

Step one: Proper inspection. We get the car up on the ramp and assess the full extent of the damage. Sometimes what looks like a small patch on the surface is much worse underneath. We check the floor pan, inner sill and any adjoining panels at the same time.

Step two: Cut out the rot. There is no point welding over corroded metal. We remove all the affected steel back to solid, clean material. Cutting corners here means the repair fails within a year.

Step three: Fabricate and weld new sections. We work in steel and can fabricate repair sections to match the original profile. For some vehicles, pre-formed repair panels are available. Either way, the new metal is welded in properly, not bodged with filler over rust.

Step four: Treat and protect. Once the new steel is in, we treat the area with rust inhibitor and seal the repair. On the outside, we can finish it with primer and paint to match the rest of the car.

Step five: Check the surrounding areas. Rust rarely stops at one spot. We will flag anything else that needs attention so you are not back in six months with the same problem somewhere nearby.


Sill Repairs and Your MOT: The Direct Connection

If your MOT is coming up and you know the sills are rough, book the repair first. Turning up to the test with structural corrosion is almost certain to result in a failure, and you will pay for the test regardless.

What About the Floor Pan?

Sill corrosion and floor pan corrosion often go hand in hand. The floor pan sits just inward of the sill, and water that gets past a rotten sill tends to attack the floor too. If we find floor pan damage during the sill inspection, we will let you know straight away.

Floor pan welding is another job we do regularly. It is the same principle: cut out the rot, weld in new steel, treat and protect. A solid floor pan is just as important structurally as the sill itself, and an MOT tester will check it.
